Well, after a lot of back and forth, Tobys came to the conclusion that the burrs and the adjustment were fine after all. I picked it up yesterday and it worked great.
Perhaps just the act of pulling it apart and putting it back together magically fixed it somehow. Ill have to see how it goes over the next few months.

Because you bought it from Tobys I will ask to look at the belt tension maybe need to be adjustment.
We been selling it since May last year we have not problem with it. I even have one my self at home.

Also, if you are removing the top burr when cleaning (as opposed to using Grindz), then you need to make sure there is absolutely no coffee grounds between the top burr carrier and the housing when you re-insert it, as this can throw off your zero.

Id be taking it back and getting them to look at it. If you try tinkering yourself then your warranty will be gone.
It could also be something to do with the burr adjustment mechanism, maybe its out of whack.

search "baratza vario zero adjustment" on Utube, there is a good clip from Seattle Coffee Gear showing exactly how to set the burrs which will get your grinder in the correct range for espresso.
The burrs should outlast the grinder unless you are buying your beans from a quarry ;D

I dont think that the burrs need replacing just yet.
Run your fingers against the burrs and if they still feel sharp, they are still good to use.
Check to see if the screws have loosened, which was what I needed to do when my vario first arrived.
Google Vario not grinding fine enough and I think that there is a good article on homebarista which gives you detailed steps.

Ive had the same blades in my Mazzer Mini for almost 3 years and they will now need replacing (grinding is slower and I need to dial finer than usual)
Unless something has gone through the blades (rock, nail, etc) on the Vario I cant see why the blades would need replacing. Id get a second opinion from another sponsor who sells these (Di Bartoli, Jetblack). Im not sure if grinder blades are warranty replacable unless they were dodgy when you bought it.
BTW, your maths are out a bit; if you did 250g a week for 6 months, thats only about 6 or 7 kg

For a burr set to go in 6 months, youre either grinding a kilo a day, a heap of stones or theyre a dud set or poorly adjusted.
On a grinder of that age, Id be taking it back and asking them to get it right.
If there is stone damage of the burrs, it will be obvious. Otherwise, your grinder is NQR.

Has anyone had to replace the burrs on a Vario grinder? Mine has been having trouble grinding finely lately and I was just told by Tobys Estate (where I bought it from) that the burrs need replacing.
Ive only had mine for 6 months and grind one or two double shots a day. Thats 5.0kg of coffee tops, which doesnt seem a lot to me.
How much life are other people getting out of their burrs?
