Silverback - sweet, that's awesome! After trimming mine down, it seems to be working fine...although my grind setting is down to 4! I've never had it below 10 or 11 in the past. Not sure if that's because my impeller 3d is too thick and moving up the burr a bit? I'll give yours a try and see what happens.
Fwiw, I found the replacement burr and impeller on the Breville site...but only after its customer support sent me a url: https://www.breville.com/ca/en/parts...sp0001806.html
It said "out of stock" but support sent me a direct link that let me pay for it and says it has already shipped. I'll post the detailed dimensions of the impeller when it arrives, just in case any future readers want to improve on the designs. ☕

Breville BCG820 worn impeller

I have just done a re-mix of aloha_JR's Impeller for the BCG820.
The aim was to get a better fit and to improve rebustness.

I've just installed this part to my BCG820 and the results are very promising. Best grind and coffe I've had in months.
Someone should tell the guy at IFixIt that his very capable guide for the BCG800X does not work for the BCG820.

I'm having the same problem with my BCG820.
Would noidle22 provide more information please.
My burrs have no visible damage.
There are no ratching sounds
The motor does not sound laboured in any way
Initially I notices an aurible "bump" and since then the grind is clumping and the spaces between the impeller armes asppear to be clogging.

The 820 impellers don't wear out. If it stops grinding properly then it's got faulty burrs or a failing motor, it it makes ratcheting sounds it's grinding too fine or has worn gears.

That thingiverse you've linked to did not fit my 820. It's diameter was too big. But, even after I clipped off the tips of the blades, the recess on the bottom didn't fit either. So, I did a quick Fusion 360 design of my own and it worked well - feel free to try it here: https://www.thingiverse.com/thing:5932369
The top pins needed a bit of sanding to fit, but it's working fine so far.

Has anyone since found a different 3D print file for the BCG820? The maker of the link above that mthomas87 posted said they weren't sure if it would work for the 820.

After I "repaired" my BCG800 it worked OK for a few days but I noticed that the grind was becoming finer and again, it was bogging down the espresso machine. I re-checked and noticed a bit of play in the top burr so I pulled the grinder down again to fix this. I noticed that I didn't correctly line up the tabs that locate the top burr, which allowed it to move a few milimetres. The top burr is geld in place by a grey locking ring that screws into the white cog. It became clear to me that I had accidentally unscrewed the grey ring or screwed it a bit tighter - anyway, I worked out the correct way to align it with the locking tabs that prevent it from moving but there was no way to click everything back into place. So, I backed the grey ring off by one rotation - that was enough and everything went back into place. The machine is reassembled and I've spent some time dialling in again. The possibility is that I should have backed the grey ring off by another full turn as I'm still getting the right grind size on the very cusp of the grinder switching from espresso to percolator. Still, the coffee I've just consumed is the best I've made in a week or more so I will leave it as-is. I've posted here to inform anybody making the impeller fix to be extra careful with the relative positioning of the grey ring within the white cog.

Hi. My experience...
I noticed my espresso machine beginning to choke a bit, and at first I suspected the new beans I was using as I hadn't noticed a problem prior to adding these. Apart from the choking, the volume of coffee coning therough the grinder was less than usual. A closer inspection revealed that what was coming out was pretty much Turkish coffee fine!
I removed the burrs but they appeared normal so I proceeded to clean out the grinder, noting that the chute was clogged up as mentioned above by LeroyC.
A blow out with the compressor cleared that problem but the grinding was still way too fine and the chute was clogging again. This prompted a search, and of course, I found that my impeller was badly worn. So much so that it could be removed without dismantling the machine.
I found the 3d printed one that was mentioned above and in a couple of other threads - it will cost about AUD$17 plus postage which some people mentioned is about $20. Still, that is way cheaper than a new grinder.
I then found a guy in Qld on flea-bay who is printing impellers for a couple of Brevill grinders including the BCG800 that I own and selling them for $20 including postage. Search and you will find.
I purchased one and it arrived after about 4 or 5 days. I fitted it based on the guide video linked above. The tricky bit was that I did not have a long enough Philips Head screwdriver - I suspect this will catch a few people out as well. So a trip to Bunnings was in order. Fortunately, they sell a $2 long screwdriver of the right size. I found it in a cardboard box of assorted screwdrivers - in fact the bar code on it was labelled as "assorted screwdrivers". I grabbed the longest one which was about 22CM long I think. It was JUST long enough to do the job!!!
Since I have replaced the impeller I found that the 3d printed one seems a little thicker than the original which forces the lower bur to be just a smidge higher. The result is that a perfectly dialed in grind for my espresso machine is now indicated on the grinder somewhere in the percolator range! I don't care as the coffee comes out as 30mL in 30 seconds (or very close to it) and it tastes fine to me.
Hopefully that helps somebody who has a problem with their Breville smart grinder.

A blocked chute could be a symptom of a worn impeller, but even if it does eventually need to be replaced you’ve at least bought yourself some time. So upon removal I discover the impeller may not be the cause after all. The chute that dispenses the grinds into the portafilter was basically blocked. Whoops, my bad.
Gave it a thorough clean, put it back together and ran some beans through it without it jamming. Hopefully that's all it was.
At least I have a working back up grinder again.
